3D printing enters the wind turbine industry

“The biggest challenge facing wind turbine blade construction and manufacturing engineers is to achieve the ideal performance and noise reduction design of aerodynamic engineers,” explains Totaro. Totaro said: "The limitations of previous generations of manufacturing technology and the reliance on lower cost materials have limited the types of wafer/shear mesh structures that can be utilized." But 3D printing is likely to change.
The basic concept of using hybrid materials is to allow variable material density at strategic points of the blade: weight can be minimized while structural integrity is enhanced. Possible examples include the use of high modulus glass or carbon for the spar's spar, web or load-bearing roots while retaining more traditional glass for the outside. It saves countless costs and leverages existing infrastructure to take advantage of new innovations at once.

At the same time, Totaro pointed out that as wind turbines continue to push envelopes in terms of power rating and power density, the rotor size must also increase toward previously invisible proportions. This is where 3D printing is.

The challenge of implementing this hybrid material innovation is primarily one of the costs, and advances in more advanced (and relatively inexpensive) manufacturing technologies such as 3D printing offer valuable opportunities for industry professionals. While "the current developments in hybrid materials and 3D printing are still in their infancy," Totaro noted, "These advanced manufacturing technologies will allow for the integration of structural, aerodynamic and noise mitigation functions."
